I’m thinking of taking out the thick foam inserts in a 5 capacity Xikar travel case and putting in thinner foam, in an attempt to get two layers of cigars in there rather than one. Any experiences of doing this? Hints and tips?

I would personally just buy a 10 count they are so cheap. You might need that 5 count at times. I have 5, 15 and 60+ counts and use them all at different times when called for.

I need to get to the point in my career where I have a long enough vacation for 60 cigars!

The 60 makes a nice quick access humidor which is the main reason I have one. I have bought 4 traditional humidors ranging from $20 to $200 and everyone of them dries a boveda out in 2 weeks. While not as fancy as some walnut burl, they are air tight and do what I need them to do which is avoiding opening my coolidor and tupperdores. My next humidor will be the one I make. I am not wasting any more money on purchased ones.

 

To the OP... yes you can take that foam out and stuff it to the gills. It will seal just fine. Just make sure anything you put in there to cushion does not give off any smell. When traveling, space is a premium luxury in most cases.

Exactly. This is not a cost issue for me, it’s a space when travelling light issue. I do a lot of work abroad and I only take carry-on luggage.

I understand the space issue, but what if you take 10 cigars packed tight and then smoke some of them. You would have cigars rolling around in there without cushioning. That could damage your cigars pretty easily.

10 cigars to me is a weekend. They would be supported for the flight down there. When I arrived it would just act as a humidor and not be banging around in a suit case. If I came home with a few I'd stuff some paper in there if anything at all. These are cigars we are talking about here and not some fragile and delicate item.

Same here, I travel for work around 6 month of the year, usually trips between 2-4 weeks. I removed the foam inserts in my two Xikar travel cases many years ago to be able to carry more sticks with me.

I stuff them to the top before departure so nothing moves around on the initial flight. Should I travel around further while at work I stuff some toilet paper inside the Xikars so the cigars don't roll around. When I get to my next destination the toilet paper goes down the drain, no harm done to the cigars.

If I find a good B&M during my travels I might stock up on even more singles and they'll end up in a zip lock bag that I always carry as a back up in all my suitcases. Apart from a little crack in the wrapper I never had any other issues.

Like @Mikeltee said, they're just cigars! And a little crack in the foot will not spoil your smoke!
